How to Know When Your HDD Drill Rods Are Worn Out (And When To Retire Them)
Okay, let’s get real for a second. I’ve been in this business for about five years now and if there’s one thing that breaks my heart (and my budget) it’s watching guys trying to squeeze one more bore out of a drill rod that clearly wants to die. I see. Rods cost a lot. You look at that steel tube and you say “You got one more in ya, buddy.
But here’s the thing I’ve learned the hard way, both on my own rigs and watching customers fight with their machines: That rod doesn’t owe you anything. When it’s time to go, it’s time to go. It is not “getting your money’s worth” to drive it. That’s how you get a $5,000 fishing job and a two-day delay because you broke off 40 feet down.

So how do you know when it’s time to break up with your drill rods? I want to share some of the “aha” (or more like “uh-oh”) moments that I have seen over the years.
The “sound” that makes my eye twitch.
You know that thing when you’re turning and pushing and then the machine just… sounds different? It’s not a scream, it’s not a bang. It’s more of a dull groan. A low frequency vibration that you feel in your heal.
I had a call from a customer once who was sure his gearbox was shot. He was prepared to put $10,000 into a rebuild. I went out to the job site, stood by the drill for about ten seconds and told him to turn it off. I took a rag and wiped the mud off his rod, and pointed to the little spiral twist at the end of the box. “Your gearbox is OK,” I said. “Your rod is bending like a pretzel under duress. That groan is steel wearying.
The “Aha” moment: If you notice a new, deeper vibration or groan that isn’t coming from the engine, stop and check your pipe. And that noise is metal fibres ripping apart inside. You can’t cure that with grease.
The “Fishscale” Effect
Here is a quick test I do on every used rod that comes back into the yard. Run your hand down the length of the pipe (gloves on please, I’m not trying to get you stitches).
Do you feel those little ridges? We call it “spiraling” or “hourglassing.” If you catch the light just right it looks like fish scales.
A lot of rookies go, ‘Oh, it’s just surface wear. Nah. That is the pipe stretching. Every time you pull back on that rod, you are stretching it. With time, the steel can stretch unevenly in the centre of the joint. Put a calliper on it and I will bet you that it will be thinner in the middle than at the ends.
The “Aha” moment: The day you see that “ugly” rod is actually 1/16” thinner than it was, is the day you retire it. That rod is a time bomb. It will break in the middle, not at the threads, and those are the worst fishing jobs.
The Threads Are “Sharp” (Not in a Good Way)
Look, I love a nice set of sharp threads on a brand new stick. It’s gorgeous. But when I see guys wrestling with their connections and using cheater bars to make them up or having to use a sledge to break them out it makes me cringe.
If your threads are shiny and sharp like a knife edge, that’s not good. Which means the metal is rusting. You are loosing the “meat” on the connection.
I remember this one job in clay where we kept losing pressure. The joint was tight, and we’d make it up, but we couldn’t get the mud pressure up. We pulled the string and I showed the operator that the male end had worn down so much that it was “bottoming out” inside the box. It was snug but the shoulders were not sitting well. We were just blowing all our flush down the hole.
The “Aha” moment: If you’re struggling to make a seal, or the connection feels “loose” even though it’s tight, the steel is gone. It’s not going to tighten, it’s going to snap.
It’s Bendy (The “Lay It on the Ground” Test)
No need for a laser level to do this. Just lay out your old rods on a flat piece of ground.
Do you see the space between the rod and the dirt in the centre? Does it rock back and forth like a rocker?
It’s bent.
Now I hear some of you saying, “Yeah, but we can straighten it! Listen, I’ve seen it done. You could take it to a machine shop and have it popped out. But here’s the secret the shop doesn’t tell you: you work-harden the steel by straightening a rod. It makes it fragile.
The “Aha” moment. You know what? Sell that bent rod as scrap, don’t try to straighten it. A “straightened” rod is not a repair, it is a pre-broken rod waiting for the worst possible moment to fail (usually right under a parking lot).
The Retirement Plan (Your Wallet Will Thank Me For This)
So, when do you call it? Here’s my rule of thumb and I stole this from an old driller I used to work with.
If the rod costs more than the downtime, scrap it.
Don’t figure the cost of the rod. Calculate the cost of the fishing job, the lost production and the stress. If that rod breaks, you’re not losing a piece of steel. You’re wasting an afternoon away. You pay the rig crew to stand around while you fiddle with an overshot.

I have a spray paint can that I keep in my truck. If I find a rod that fails any of those tests (groaning, fish scales or sharp threads or bent) I make a big orange X on it. “That’s the ‘dead zone.’” We don’t even put it on the truck. It goes right to the scrap heap.”
It hurts to throw money out. I see. But believe me, a new rod is cheap insurance against the cost of pulling a broken rod out of an 80-foot bore.
Be safe out there, keep your ears open and for the love of all that is holy, quit trying to “make do”. Your back and your wallet will thank me later.
